3.1 問題定義與分析
3.1.1 TFT-LCD 模組廠生產環境和製程特性
TFT-LCD 模組廠之生產規劃主要遭遇到瓶頸工作站換線問題、產品等 級配貨問題和物料替代選擇問題。本研究將會針對一模組廠組立段,在組 立廠 LCD 半成品來料已知、顧客需求已知、物料庫存已知下,構建單一 模組廠之生產規劃系統;因此,本文之研究範圍和問題定義將如圖 3-1 所 示。

吾人經由業界訪談和文獻整理得知,在模組廠中,生產線的佈置上主 要以流線型生產(Flow shop)方式為主。製程特性整理如下所示:
1. 機台加工期間不允許換件或插件。
2. 每一種工件須經每個工作站加工作業一次。
3. 所有工作站皆為序列工作站
4. 模組廠之設置時間最長的站點,為組立站中之印刷電路板(Printed Wiring Board;PWB)壓合作業,其整備時間一次約 40 分鐘,故組立站 為 TFT-LCD 模組廠之瓶頸工作站。故在機台產能的使用上,必須好好 規劃。
5. 模組廠之生產週期為三天,其製程主要分為三個區段,實裝組立
檢測,每一區段之生產週期時間各為一天。此外,模組廠主要關鍵物 料(背光模組、驅動 IC、主機板)皆在組立站,再加上印刷電路板(Printed Wiring Board;PWB)壓合作業工作站亦在此區段,可得知組立區段為 規劃模組廠之核心。故本研究在進行規劃時,將只考慮此階段之瓶頸 工作站排程、配貨和物料之備料計畫。
6. 模組廠其不同於其他產業之特性為產品等級配貨問題。此問題特性 為,必須要在規劃時考量顧客交期、不同產品等級之 LCD 半成品投料 量和加工順序,找出滿足顧客訂單之 LCD 半成品投料規劃。
7. 因為關鍵物料,如背光模組、驅動 IC 等原物料常有備料不及之狀況,
使 LCD 半成品面板因缺料未能依排定時程在模組廠組立段進行作 業,導致下一工作站燒機作業之 WIP 量會因排定作業無法如期進行,
造成 WIP 量升高和生產週期時間增長。

模組廠採用之面板等級高低,將影響顧客產品之符合率和產品本身之 零輝點率。不同顧客對產品品質規格接受程度不同,即符合率不同;且不 同等級之面板對每一顧客之符合率亦不同。造成這些差異之原因,係因知 名大品牌顧客或廠商要求之品質規格較嚴格;而品牌較小之顧客,對於品 質之要求相較於各知名大廠,則相對地較寬鬆。再者,不同顧客對於零輝 點率高低有不同程度之要求,且產品之零輝點率亦受產品等級影響,故如 何因應各顧客之需求來選取面板等級及對應數量,將次級成品數量降低,
即為模組廠之配貨問題。
由上述可得知,符合率和零輝點率為配貨問題主要考量之兩參數,以 下將以產品別 A 之不同等級 R 面板投入所得之產出對於顧客 Cus_1 之符 合率和零輝點率為例,如下所示。

本研究在考量符合率和零輝點率時,將採用兩階段配貨之概念,一開 始根據投入生產之各等級 LCD 半成品數量,依據該顧客之各面板等級符 合率,求算出符合貨數量;之後,再求出該批符合貨之加權零輝點率。而 該批符合貨之加權零輝點率必須大於等於顧客所要求之零輝點率下限,該 批符合貨方能交給顧客。若該批貨之加權零輝點率小於顧客要求零輝點率 之下限,則必須把指派給該顧客訂單之符合貨但有輝點之部份面板剔除,
使得該批貨之加權零輝點率可滿足顧客要求之零輝點率下限,剔除後所剩
下之面板量方為可達交之面板量。其概念圖如圖 3-2 所示,其詳細介紹將
會在線性規劃模式中做解釋。

為了更進一步說明其運作原理,以下將舉某一顧客訂單要求,並求算 出所應投入生產之各 LCD 半成品等級數量,來滿足該筆訂單。

由上表可以得知,當利用產品別 A 等級 A_R1 (100 片)和 A_R3(100 片) 之 LCD 半成品投入生產後,所求得之 185 片之符合貨成品都可交予顧客,
但是剩餘 15 片次級成品。

本文針對 TFT-LCD 模組廠單廠區生產環境,設計一套解題流程,藉以 求解最適之生產排程,其整體生產架構圖如圖 3-3 整體邏輯架構圖所示。
另外,本文將規劃幅度( l )訂為 28 天,而為使求解更加準確,進一步將規 劃之週期訂為 1 天。本研究之規劃內容主要分為兩個模組,分別為:瓶頸 工作站排程和訂單配貨模組、物料規劃模組,其內容簡述如下:
(1) 瓶頸工作站排程和訂單配貨模組:此模組之輸入資訊包括顧客訂單 需求和交期、組立廠產出交予模組廠之面板來料計畫(包含產品等級 符合率和零輝點率)、製程機台資訊,藉由瓶頸工作站生產排程和產 品等級配貨機制,以利潤最大化為目標,利用整數規劃同時考量瓶 頸工作站排程和訂單配貨問題,求出每期所應生產之產品和等級。
此模組包含訂單配貨之機制,故必須在此階段檢查所求解出之 生產規劃,其訂單是否全部達交。如果未滿足,此時必須先檢查瓶 頸工作站是否尚有可供運用之產能,如果有,則增加所欠缺之面板 來料,重新規畫生產排程;如果瓶頸工作站產能已滿載,則必須調 整顧客訂單達交量,讓小額未滿足量之訂單,可以不小於未滿足量 下限值。
再者,當求解出每期所應生產之產品後,必須進一步檢查,是 否尚有未排入生產之組立廠預定 LCD 面板來料,如果有,則必需把 所剩餘之各產品等級之面板數量,回饋給上層運籌中心作為規劃來 料之參考。
最後,當所求解出之生產規劃符合上述之限制後,則把此規劃 結果當成下一階段-物料規劃模組之輸入資訊。
(2) 物料規劃模組:本模組之主要目的為支持上層規劃結果,以第一階
段之生產規劃資訊和期初關鍵物料庫存作為輸入項,並以最小化成
本為目標,建構關鍵物料規劃機制。此機制主要考量物料替代特性
下,盡量用光目前之現有庫存,並求出每期生產所需之關鍵物料數
量,如有物料不足情況,則需開立採購令,購買不足之物料,完成
物料之規劃。

由於 TFT-LCD 產業在陣列段和組立段是以產能為導向之生產方式,並 同時考量到訂單需求和需求預測來規劃該兩區段之生產排程,而上層生產 規劃人員,在已知組立端產出情況下,會依照各模組廠訂單需求不同來分 派 TFT-LCD 面板給模組廠。故本研究即在已知組立段之 LCD 半成品產品 等級來到且顧客訂單需求已知之情況下,來規劃模組廠之生產排程。
因此,吾人在 3.3.1 節即先利用「瓶頸工作站生產排程和產品等級配 貨機制」 ,針對需求和 LCD 半成品來料量已知下,考量瓶頸產能和換線限 制,求算出各產品等級之 LCD 半成品在瓶頸工作站之生產規劃並決定顧 客訂單達交量;而在 3.3.2 節將依 3.3.1 節之規劃結果,評估該結果是否符 合預期績效;另外,3.3.3 節則視評估結果,調整 LCD 半成品來料或訂單,
以達預期之績效,如圖 3-4 所示。

此模組之主要目的在於將已知各產品等級面板來料情況下,同時考量 產能和換線之限制,決定這些 LCD 半成品在瓶頸機台之加工順序並達成 顧客達交率之預期績效。本研究將應用許氏[15]的瓶頸機台產能配置之觀 念,結合模組廠特有之產品等級配貨問題,建構一符合本論文之數學模式。

由於模組廠在每一規劃幅度內,都會收到上游組立廠之來料計畫,而 此來料計畫是經由上游規劃人員彙總各組立廠之產出資訊,且考量各模組 廠之產能限制、模組廠期初面板庫存量和顧客訂單需求下,粗估各模組廠 之預定面板需求量。故本研究在一開始即規劃瓶頸工作站之產能配置和顧 客訂單配貨問題之主要原因為,在面板來料已知之前提下,模組廠規劃人 員必須要同時考量產能和顧客達交兩項因素,以利潤最大化為目標求解出 之生產順序,方為最佳之生產規劃。
再者,因為組立廠製程變異之特性,在組立廠產出端會生產出品質優 劣不一之產品(即產品之 Rank 高低),在此情況下,每一模組廠不得不接受 一定比例從組立廠運送來 Rank 較低之 LCD 半成品,Rank 越低,所產生之 次級成品越多,這些次級成品在實務上,可以售予大賣場及一些名不見經 傳之廠商。
另外,由於不同顧客對於品質要求不同,故對於以同一等級之面板生 產出之成品接收度不一。當規劃人員將 LCD 半成品配貨給特定顧客時,
會產生次級成品,但是這些次級成品有可能符合其他顧客之規格需求。
為降低本研究之研究複雜度,本研究之瓶頸站排程和配貨機制係基於 下列假設:
1. 若配予特定顧客之貨品不符該顧客所訂規格,即成為次級成品,不得成 為其他顧客之有效產出。
2. 剩餘符合貨庫存可在規劃幅度後售出,但利潤低於當規劃幅度允諾之訂
單。故一般情況下會先滿足當規劃幅度允諾之訂單,才會有剩餘符合貨
庫存。

由於上游規劃人員在決定各組立廠產出之 LCD 半成品運送至模組廠 之配送計畫時,是屬於粗估的階段,來料計畫可能有失精準,故在此階段 必須先視規劃之達交量是否全部滿足所有訂單,滿足所有訂單後,方能再 進一步把模組廠之規劃結果中之剩餘來料回饋給上層;如果部分訂單尚未 滿足,則必須進入 3.3.3 瓶頸工作站規劃結果調整機制。其規劃流程圖如 圖 3-8 所示,詳細步驟將在以下列示。

瓶頸站排程和配貨機制是根據 LCD 半成品面板來料和需求已知情況 下,以利潤最大化規劃瓶頸工作站之排程。由於不管是符合貨、次級成品,
對於模組廠均有實質收益,理論上在產能允許之情況下,通常會把所有 LCD
半成品面板來料投入生產,故經由此機制之規劃結果可以預知在模組廠之
投料端,將會剩下多少 LCD 半成品面板,而這些剩餘 LCD 半成品面板即
代表在該規劃週期內,不會使用到之面板剩餘量,故必須把剩餘 LCD 半
成品數量回饋給運籌中心,當成運籌中心規劃人員安排來料計畫之參考。

當組立廠 LCD 半成品來料不能滿足訂單時,必須進入此階段,以進行 面板來料亦或訂單達交量調整。當上一階段規劃完成之瓶頸站排程各機台 尚有可供利用之產能時,將會利用修正上述之線性規劃模式,來求解新增 各產品等級面板來料之數量;若瓶頸工作站各機台之利用率依先前規劃之 結果,已把產能用罄,則無新增 LCD 半成品面板來料空間。若此時某些 未滿足訂單之未滿足量小於設定值,宜調整產出組合,使某些訂單之訂購 量可以全部達交。其規劃流程圖如圖 3-9 所示,詳細步驟將在以下列示。

Step_2:將上述新增之限制式帶入瓶頸工作站排程和配貨機制之數學 模式求解。

在此步驟,需檢查瓶頸工作站排程和配貨機制之數學模式所規劃之結 果中,是否所有訂單之未滿足量,皆大於預設之下限。如果是,則進 入到下一個步驟;否則重複上述動作。
執行完瓶頸工作站規劃結果調整後,在進入瓶頸工作站規劃結果評
估,並看是否尚有剩餘預定面板來料,如果有則將此剩餘量回饋給運籌中

TFT-LCD 模組廠除了瓶頸工作站(印刷電路板壓合作業)排程和配貨 外,另一值得探討之議題為執行組裝作業所需要之物料配置問題。組裝作 業主要之重點為在即時地時間點備妥生產面板所需要之物料,讓 LCD 半成 品面板得以準時加工為成品。吾人針對 TFT-LCD 模組廠構建『物料規劃 模組』 ,此模組之主要輸入參數為『瓶頸工作站排程和訂單配貨模組』所 求出之生產規劃結果,參照此規劃結果中每期生產面板數量,求解出各種 物料之到料時間,並發放模組廠內物料不足之採購令,此模組之研究流程 圖如圖 3-11 所示。

本研究之『物料規劃模組』包含「關鍵物料規劃機制」和「開立物料 不足之採購令」。一開始,吾人假設上一階段『瓶頸工作站排程和訂單配 貨模組』所排定之生產計劃,皆可如期進行生產作業,再利用「關鍵物料 規劃機制」構建之線性規劃模式,求解所需購買之物料。由於模組廠之物 料來源皆是由供應商所提供,故得知物料需求後,必須發放物料採購令,
以購入所需之物料。
模組廠最特殊之一點為物料之替代料選擇。在模組廠面板之每個產品
別皆有特定物料群組,此物料群組包含一 LCD 面板和三個關鍵物料類型
(IC、PWB、BL),面板即由這四種物料組裝成成品;而物料群組之每種物
料類型都會有其特定之主 料,某一物料會被當成主料有兩個因素:成本和
品質考量;在本文中,主要考量成本因素。在生產過程中,主料並非唯一
選擇,亦可拿相似特性之物料來做為替代料,亦稱為副料,但是在物料群

組中之替代料,其物料成本通常比該群組之主料高,其詳細介紹如下頁圖 3-12 所示。
既然替代料之物料成本較高,為何選擇成本較高之替代料投入生產,
乃因面板業採購物料時,有一定的訂購批量限制,這樣的限制往往造成在 採購該規劃幅度所需產品之主料時,往往大於滿足生產所需之實際使用 量,進而使得物料庫存剩餘,甚至此物料剩餘量推延到下一規劃幅度,成 為下個規劃幅度之期初庫存,又稱呆滯料(Slow moving)。
這些上個規劃幅度所留下之呆滯料不一定是下一個規劃幅度所需之 主料,但是可成為其他產品別之替代料或副料。亦即不同產品別間之同種 物料類型可以共用物料;由於物料之庫存成本高,故在現場之規劃人員通 常會盡量把這些呆滯料使用完,以降低備料成本,進而產生主料或替代料 選擇之問題;另外,物料之採購需要前置時間,故在下一個規劃幅度之物 料前置時間前,亦會有上個規劃幅度訂購之物料來到。
基本假設
1. 假設發放採購令後,供應商所需之前置時間為十天,且都能準時 送達。
2. 已知瓶頸工作站各期排定生產之產品等級數量、物料結構表、物 料期初庫存和物料訂購前置時間前之物料來到量。
3. 不考量物料群組中使用主料與替代料所產生之品質差異,只考慮 物料庫存成本和購買成本。
4. 同一產品別可採不同等級之面板,但物料群組皆相同。

裡包含 LCD 半成品、IC、背光模組(Back Light, BL)、印刷電路板(Printed

為驗證本文在第三章所發展模組廠之生產規劃系統之可行性,在本章 中,吾人將針對 TFT-LCD 模組廠生產環境下之實例問題,依據本文之研 究架構與流程進行實例驗證。
在本章的模擬驗證可以分為下列三個部份:
1. 系統環境說明:描述生產環境系統之基本資料與相關假設。
2. 規劃執行階段:輸入相關參數資料,依序說明本文第三章所提出 之瓶頸工作站排程和訂單配貨模組與物料規劃模組之執行過程。
3. 成果分析比較:將上述兩模組之執行結果,進行分析與比較。

本文實例驗證所採用的生產環境、產品製程、機台等相關資料,係來 自學術文獻及廠商訪談中獲得,並根據本文之環境假設作適當修正。

生產環境資料主要分為產品物料資訊、顧客需求資訊、製程資訊,如 下所示:
1. 產品基本資料
本生產系統中,有產品 A~F 共六種產品別,且分為三大產品族,分 別為 TV 類面板、Notebook 類面板和 Monitor 類面板,其中產品 A、B 屬 TV 類面板,產品 C、D 屬 Notebook 類面板,產品 E、F 則屬 Monitor 類面 板。各產品之成品、收益和零輝點率、LCD 半成品來到量皆為已知。
表 4-1 列示各產品之單位收入與成本。符合貨預期收入為在規劃幅度
內,如期達交顧客所下訂單之單位收入;而符合貨另售收入為出售剩餘符
合貨可獲得之單位收入,由於未能在規劃幅度內售出,故設定其售價較
低;而次級成品因為不能滿足主要大客戶之要求,只能售予大賣場或品牌
較小之客戶,故售價又較符合貨預期收入低,最後為無法滿足顧客需求之
懲罰成本。

本範例所設定之顧客符合率和面板之零輝點率參數,係由模組廠之 歷史數據整理而得,在規劃幅度內,假設此參數值為固定,不因製程變 異而有所影響。
4. 製程考量
模組廠最大之瓶頸乃組立段之印刷電路板壓合作業,而造成瓶頸之
原因為印刷電路板壓合作業設置時間較長。故本文之規劃對象為該瓶頸
工作站之主生產排程,不考量組立段其他工作站之生產排程。

此模組之工作包含瓶頸工作站排程和配貨機制、瓶頸工作站規劃結果 評估和瓶頸工作站規劃結果調整二機制(見圖 3-4)。首先運用瓶頸工作站 排程和配貨機制,依訂單需求和 LCD 半成品來料等資訊,求解出各期生 產之產品別、數量及訂單達交量,再運用瓶頸工作站規劃結果評估、瓶頸 工作站規劃結果調整二機制,針對規劃結果視情況做評估和調整,以更符 合實務需求。吾人將在 4.2.1 節求解 4.1 節所設計之案例,然因 4.1 節所 設計之主要案例僅能進入瓶頸工作站排程和配貨機制和瓶頸工作站規劃 結果評估兩階段,並未能運用到瓶頸工作站規劃結果調整機制。為求本模 組流程驗證之完整性,將在 4.2.2 節另設計一例,以方便本模組進入規劃 結果調整階段進行驗證。最後,為驗證本模式配貨效率,4.2.3 節將再設 計一例,來與案例一、二比較,故此三案例之情境介紹如下所示:

表 4-12 為本機制數學模式,在處理器為 Intel Pentium D CPU3.0GHz 和 1GB 的 RAM5 之電腦,經由 iLog OPL 運算後之統計資訊。表 4-13 為 規劃幅度內產能利用率和換線次數表。由附錄 A 有關產能換線之變數,可 得知透過本數學模式規劃後,規劃幅度內 28 期各機台之細部排程結果;
有鑒於各週期機台產能換線之規劃理念皆相同,故僅在表 4-14、表 4-15 依求解結果整理出有關週期 1~2 產能換線之排程結果,以供驗證。

其總加工時間 75600(秒)乃由變數 X[5,1,1,1] = 1605、X[5,2,1,1] = 1953、
X[2,2,1,1] = 1、X[2,4,1,1] = 457 之值乘上其所需加工時間之加總而得。而
變數 c[5,1,1] = 1 和 d[2,1,1] = 1 即代表期初生產產品 E 且期末生產 B,故生
產產品 B 需要換線(b[2,1,1] = 1);另外,由於為第一期,故必須期初換線(即
b[5,1,1] = 1),故機台 1 在第一期生產產品 E 和 B 須換線兩次,即可求得換
線所需時間 4800(秒)。再者,由表 4-14、表 4-15 中可發現有些產品等級
其生產個數為 1,乃因該產品之其他等級亦在同期接續生產,故為合理狀
況,並無多餘換線發生。

進入建議新增 LCD 半成品來料階段後,首先須知道各產品等級新增來 料之成本,其資料如表 4-29 所示。將此表之參數帶入建議新增半成品來 料數學模式(參見 3.3 節新增 LCD 半成品來料)運算後,求解出之各產品 等級建議來料量,如表 4-30 所示,而由建議新增半成品來料數學模式求 算結果新的訂單未滿足量表,如表 4-31 所示,其求解結果則見附錄 C 。

在案例一、二中,不管 LCD 半成品來料充足或不充足之情況下,皆 在已知 LCD 半成品來料限制下進行規劃求解。而當有來料時點、數量和 訂單交期限制時,可能會降低數學模式在進行配貨時之彈性,因而導致交 貨批之加權零輝點率較難接近顧客要求之零輝點率下限,即 LCD 半成品 來料無法物盡其用。
有鑑於此,在本案例中為跟前述案例狀況有所區隔。在此規畫初始,
並無 LCD 半成品預定來料和庫存,而是利用 4.2.2.3 節新增 LCD 半成品 來料之方式,來求得各產品等級之來到量。其目的為觀察,在 LCD 半成 品來料是依各訂單需求而得之情況下,其求解出之交貨批加權零輝點率和 顧客要求之零輝點率下限之關係,再將此結果和案例一、二做比較。
然而為方便進行比較,此例將延用案例二之訂單需求,其餘之輸入參
數則同 4.1 節所列,在此不再贅述。

此模組主要針對規劃幅度內各訂單需求進行配貨,而在配貨過程中效率 之良窳,最重要一個指標即為所達交該批符合貨之加權零輝點率是否剛好為 顧客要求之零輝點率下限值。此指標意義在於當 LCD 高等級之半成品量有 限,且同時考量產品換線和配貨情況下,讓所達交該批產品之加權零輝點率 接近顧客要求之零輝點率要求下限時,方能貨盡其用。

由上表之資訊可看出,在各案例和情境比較結果下,以案例一全部交貨批
中,共約 84.2%之交貨批恰好以零輝點率下限值來出貨表現最佳。此乃因案例
一為在產能和 LCD 來料充足之情況下進行規劃,故無論在生產時不同產品等
級之配置和配貨時訂單之挑選上,擁有較高之彈性,讓數學模式在求解時,更
有空間找出有效率之排程配貨結果;相較之下,案例二在產能和 LCD 來料皆
不充足之情況下求解,再加上案例二之訂單組合數較少,在求解時未能給數學
模式足夠空間去分配訂單,讓交貨批之加權零輝點率向顧客要求之比率下限靠
近,而造成該個案之交貨批達成零輝點率下限值之比率較低;而案例三則因訂 單較少,故在配貨和生產時彈性較小,乃為造成交貨批之加權零輝點率高於顧 客要求之零輝點率下限之主因。以上三個案例中,各交貨批加權零輝點率和 配 貨效率值, 請參見附錄 G 。
再者,由前文各案例之情境可得知,案例三和案例一、二最大之差異,
乃案例三之 LCD 半成品來料為根據顧客需求規劃而得,在求解初始時保留 較大之彈性,即無來料限制;而案例一、二則皆在 LCD 半成品來料已知限 制下求解。因此,由案例三來料之規劃方式,其所求解出之平均效率值即可 作為案例一、二配貨效率值之標準,藉此來判斷案例一、二之來料是否合理。

由上表 4-44 可得知,無論哪個案例,Cus_1 和 Cus_4 其交貨批之加權 零輝點率恰為要求之零輝點率要求下限之訂單產品組合比率大致上皆高於 Cus_2 和 Cus_3。此現象乃因 Cus_1 和 Cus_4 兩顧客所要求之零輝點率下限 相對於 Cus_2 和 Cus_3 較高,故在配貨時盡量採符合顧客規定下限之理念來 運作。

此模組之工作,主要為承接瓶頸工作站排程和訂單配貨模組在規劃幅度
各期產品所生產之數量結果後,進行關鍵物料配置。在本文之物料配置問題
中,決定合理性之最重要一個指標,為主料和替代料於購買和配置量中所佔
之比重。此乃因數學模式設計之理念,為最小化物料之庫存成本和購買成本
為目標,故在已知物料庫存情況下,將庫存替代料用完後再購入主料,以此
為目標來設計,方為有效率之規劃模式。下表 4-45 為各物料類型其主料和
替代料之使用狀況。

由上表可看到,無論是物料購買量、剩餘量和使用量,主料之數量皆遠 大於替代料。物料主料和替代料使用之差距相對較少的為 IC 物料,造成此 現象乃肇因於,物料類型 IC 其共用性較大。根據 4.1 節之表 4-6 可得知,IC 物料可以在不同產品族別間共用物料;但 PWB 和 BL 不得在不同產品族間 共用。然而,當物料之共用彈性較高,或主料和替代料成本相同之情況下,
數學模式在選擇購買物料類型時,偏向購入可供給較多產品組裝之替代料,
而非只能給少數產品別組裝之主料。由此可知,當物料之共用性較高時,主
料和替代料使用個數之差距會縮小。基於上述之討論,可判斷本案例在主料
和替代料使用比例之合理性。

TFT-LCD 產業在近幾年快速崛起和發展下,不管是產品技術和製程良 率皆有長足進步,已漸漸邁入一個成熟之產業。在此情況下,如何將這些產 品在顧客不同之品質要求限制下,有效率分配給各個顧客,乃為整個
TFT-LCD 生產鏈能否竟其功之關鍵所在。
有鑑於此,為達有效滿足顧客訂單需求之目的,本文考量 TFT-LCD 模 組廠特有之符合率和零輝點率,再加上物料替代之配置問題,建構一模組廠 之主生產排程規劃系統,在顧客訂單產出需求和交期限制下,決定出各訂單 之最佳生產排程和物料配置, 使瓶頸工作站產能發揮最大效用。本文模式中 包含兩個模組:
(1) 瓶頸工作站排程和訂單配貨模組:為滿足不同顧客訂單之需求,本文 以企業整體利益最大化為目標,針對瓶頸工作站(PWB 壓合作業)以線 性規劃模式求解出規劃幅度內,應生產之最適產品等級組合及配置給 每一訂單之產品組合和數量。在進行規劃時,須考量瓶頸工作站之換 線時間,以及各產品等級組合對應至不同顧客之符合率和各產品等級 之零輝點率特性。最後,利用上述求解出之結果,視情況建議 LCD 半 成品來料和訂單達交量之調整,使本模組規劃更具彈性。
(2) 物料規劃模組:本模組之主要目的為支持上層規劃結果,已知第一階 段之生產規劃資訊和期初關鍵物料庫存情況下,以線性規劃模式求解 出最小成本之物料配置。此模組主要考量物料替代特性下,盡量用光 目前之現有庫存,以減少庫存成本,並求出每期生產所需之關鍵物料 數量,如有物料不足情況,則需開立採購令,購買不足之物料,完成 物料之規劃。
經由第四章驗證之結果,吾人將本文所設計之考量物料配置之主生產排 程系統成效整理如下:
(1) 同時考量瓶頸工作站排程和訂單配貨需求之特性下,本文以同一產
品在不同規劃週期接續生產之概念和針對每一訂單配與不同之產品
等級組合和數量,來兼顧產品換線之效率(利用率 99.98%)和顧客配
貨問題之彈性,增加本規劃系統之實用性。
(2) 在本文三案例中,本規劃系統所求算之結果,皆至少能讓配貨效率 值達 99%以上。
(3) 在物料訂購前置時間限制和考量主料替代料共用情況下,生產規劃 者根據本規劃系統之規劃結果,可推得向供應商下單之時間,有助 於整廠生產排程之執行。
(4) 針對每一訂單配貨之規劃結果,可提供生產規劃者在規劃期初即可 快速跟顧客回應訂單之達交狀況,增加工廠之競爭力。

綜觀本論文所設計之排程、配貨和物料規劃系統,雖皆得到預期之成 效,但尚有急待探究之議題,值得後續研究與探討,其相關議題總結如下:
1. 本文所設計之配貨模式,考量各顧客之符合率和要求之零輝點率下限做 分派,而為某一顧客配置產品所衍生之次級成品,則假設不得作為其他 顧客之符合貨。然而在實務上,某顧客之部分次級成品乃可作為其他顧 客之符合貨,未來研究若能將此點納入,可使此問題更臻完善。
2. 本研究將 Cell 廠各產品等級之 LCD 半成品送往模組廠之數量設為已 知,此乃因本規劃範圍只限於單廠。因此,如後續研究可將規劃範圍擴 至多廠,即可參照各模組廠之需求和 Cell 廠各廠之產出量,進行各模組 廠 LCD 半成品來料之整體配送規劃,將讓此問題更具實用性和廣度。
2. 本文在物料規劃方面,所考量之重點為同一物料類型之物料替代和物料 配置問題,並未考慮物料群組間之替代問題。然而,在實際工廠中,不 同的物料群組可組成同樣之產品。因此,未來在規劃物料替代問題時,
可加入群組替代之選擇,讓物料規劃更加彈性。
